I have a TS 410 with Firmware 4.0.5. For ages I have been trying to update the server but it always fails during the installation process with the error: "failed to update" and "firmware file format error". This happens with either the automatic or manual process. Some (non-technical!!) advise please.

Either you are able to follow the Manually Updating Firmware procedure, or head straight to QNAP helpdesk.
I'm gone from this forum till QNAP stop wasting volunteers' time. Get help from QNAP helpdesk instead.
